I think you have a good kit going.  I think your second flight suit color is much closer to references.  I think if you weather it and dirty it up it will look even closer.  I think there is a bunch of color shift based on lighting and we probably wonít have a good idea of the true flight suit color until we can see it in person.

A few things I just wanted to point out. On the gauntlet it looks like only the back area is a display. In your one photo it looked like you might of had two on the gauntlet

There is also a small pouch on the bandolier over the left shoulder and the small metal clasp on the bandolier has sone detail. 

These are small details but canon accuracy is all about the details.  Iíll follow your WIP and comment as I can

Too much of a perfectionist at this stage. You still have the outer template and the cheeks to install. You are on the right path.

i've been working for a while to try and build a set of motorola walkie talkies into my helmet so it can be paired with my wife's. i think it would be extremely useful at cons and events, and would gladly buy a pair if you do end up selling something like that! :D

The Bearded Mando has some videos on youtube and a thread in the Helmets forum Iím using as a guideline. Itís pretty straightforward; just labor-intensive.

The question is why you want to buy a crafted helmet and where youíll get the experience to make a better one in future. Youíll get some skills making your armor, certainly, but the best way to learn to make a helmet is going to be by making one. Are you trying to save money? You can probably get a vacu-formed helmet for about the same price as making one yourself, once shipping is factored in. If you want a cast or printed helmet, itís going to cost far more. Itís probably going to be unfinished, and possibly even unassembled, so youíll still need adhesive, filler, sandpaper, and all the other odds and ends that go into making one from scratch.

Also, hate to say it, but youíre an Aussie. Shipping is going to probably cost you near as much as the helmet would, on top of all the other costs.

If you just want to HAVE a helmet, and you have the disposable income, then buy one ready-made. If you want to MAKE a helmet, get a bike helmet and start cutting.

Dont sweat it. I have a couple patches like that on the helmet I am working on. Hardly noticeable after bondo and primer. Will be even less so once i paint and weather it. Looking good so far. :like:

Right below the bubble the plastic curves a little different making that section on the back slightly flexed and Iím worried itíll make the vents and other pieces look warped when I put them on. Am I being perfectionist or could it cause the other parts to have a warped look?

I can see the bubble.  It is on the back of the helmet and you will be bondoing the ever loving crap out of it when you get to that point, however you could potentially smooth it out with a little heat if you didn't what to attempt filler to smooth it out, but you will need to use filler anyway.

My only worry with the heat idea is that Iíd end up warping it even more due to my lack of experience working with plastic and cosplay building in general. So thinking that filler may be the better option.
