Well after nearly 2 years and close to 70-something troops, it's time to build a new kit! Some people in my clan are gearing up to do a Death Watch squad so I decided it would be a good challenge for me to do Bo Katan.
While I'm waiting for the armor to arrive (any day now!), I got started with my "flight suit". I have to dye the top part and add the blue trim to the short sleeves, but this is where I'm at:

(Pardon my face and poor lighting, best I could do by myself last night lol)
It's made out of 3 different pieces: a jumpsuit, a grey turtle shirt, and the sleeves from a long sleeve shirt. I have enough fabric from the shirt to make the gloves since the soft goods are all supposed to appear as one continuous piece.
So yeah, that's where I'm at! It's going to be a slow process for me since I want to take my time and do it right.

Update!
My armor already arrived! Talk about fast shipping! It shipped yesterday lol
Everything is quite large and will require a lot of trimming but I have faith that it can be made to fit me (in case you didn't know, I am of the hobbit sized Mandos ;) ). Not pictured are the back of boot armor pieces and resin pieces for the gauntlets. Once it cools off, I'll get to trimming. Way too hot right now.

Sadly no progress on the armor today as I need to pick up an xacto knife or something so I can start trimming!
Hoping it starts to cool off soon (it's been over 100 where I live) so I can get some real progress done. My tentative goal to have this done is by may 4th of next year!

You can buy your armor in kits from the many vendors we have in the Mandalorian Supply depot or you can build your own armor from scratch. It's up to you :)
I haven't seen many Bo Katan builds on the forums. Looks like a great start!

It depends on what route you want to go. If you're crafty and have some skill (even just a little skill), you can make most of the items required for a kit. Or if you're not as crafty, we have members who produce kits to buy but they'll still probably require a little bit of work to get them to fit properly.
Now this kit is purchased since it's so stylized.
I haven't seen many Bo Katan builds on the forums. Looks like a great start!

A dremel with a cutting wheel will take care of the big chunks you need to trim off the armor. Then a sanding drum and a soft touch for the detail work. But do it outside. That vacuform plastic will get really messy.

Yaaaaaas Girl! Can't wait to see this when its done! Yeah What MS said dremels make quick work of vacuform plastic. I personally just use the sanding drum but only because i tend the mess up with the cutting wheel lol

Aviation snips (technically for cutting sheet metal, but can also cut most plastics between 1/32" and 1/4" thick) also work great if you want less mess. You can buy them at Home Depot

No picture update yet but I did get started on trimming the plates. I'm going to start by trimming to original size and then from there, start sizing down the plates!

Haha sorry to disappoint you Havelock! I left the plastic cutting scissors at my friends house and haven’t had a chance to get them or to go out and buy them yet.

I have found that a sanding drum on a dremmel is very good at trimming down ABS :) or a cutting wheel (not my preference only because my hands tend not to make clean cuts)

I’m hoping I’ll get the armor set trimmed at the AP this weekend and will finally get some progress done other than just trimming the shoulders :laugh:

Tools acquired and almost all trimming done! All that’s left to trim is the back of boot armor and thigh holsters. The edges are still really rough but until it’s sized down, I’ll wait to do the final sanding.
There’s some vode in my clan who are very talented clone builders and know how to size things down to fit hobbit sized people and graciously offered to help me sized all this down so eventually that’ll happen :)

Long time no progress. I did say it’d be a slow build lol
Anyway, some progress done on my gauntlets! My friend was kind enough to 3D print me some that were scaled down to 80% of the normal size. He did some primer filler and a light coat of paint to get an idea of how it’d look.
I then spent some time sanding and spot putty filling and I’m pretty happy with the results. It’s quite smooth now. I’m going to try to hit it with some primer tomorrow to see if I’ve missed any spots.

Yup, that looks like my life with the gauntlets. I may put a coat of primer on them tonight and see if I need more spot putty before this weekend

Well it’s not all good news in this one, but such is the build process. So I dyed my top and now it’s too dark... so while I decide if I want to torture myself with color remover or not, I’ve turned to some friends who’ve built the costume for advice.

i think these two will work out. this is more of that "dark charcoal grey" color that's truer to the show. cause her suit isn't quite black but it's not grey. it's got a slightly weathered look to it, which i think these colors will fit. hopefully they come in as the pictured colors :)

in theory it's tracing your hand with some seam allowance added in then sewing it together then turning it right side out.

Still waiting on the second half of my “flightsuit” to arrive; top came in and it’s quite soft. Hope it matches!
Got my gauntlets primed and silvered. Might need to lightly sand it before I paint it the blue but for now, I’m happy with them. Obviously still have to add all the little do dads lol

Also my friend gifted me some amazing rubies westar 35s! They’re the perfect fit for my tiny hands lol they still need another coat and maybe a little more sanding but they’re getting there!

Minor update:
Well the body suit arrived and it looked nothing like the picture. It was a shinier grey and lighter than shown. Sigh... such is life. I have one more option I’m going to try before I make a bodysuit.
I was having some major paint issues and after trying every trick in the book, nothing was stopping the orange peel and bubbling paint. So I returned my unused paints and bought paint from the Montana brand. So far, it’s working quite well (granted I’ve painted the base light grey for the blasters). Fingers crossed for me! Hoping to get the blasters done soon and get back to trimming the armor.
Also ordered my nite owl from NME! Can’t wait for it! :D

It’s definitely pricey compared to rustoleum but it seems like a really nice paint so far :)

Westars look great! Montana brand is very good. Definitely pricier but you can tell the difference on them. I picked some up because they were on sale recently. Can't wait to use it lol. Good progress so far!

Since I was sick this weekend, I decided to make good use of my time by working on my soft goods for Bo! All that’s left to do is shorten the top and vest, but I won’t do that until I have my armor placed and belts in hand.

More progress! Who am i? Lol
Got the material/3rd shirt to destroy modify into the gloves, going to practice with spare/scrap material before I cut into that!
Also got some boots/shoes in. I think they’ll work, just wanted some second, third, fourth opinions. The tread is there and obviously the boot armor will need to be trimmed (also currently missing the back piece of armor). The ones originally used in this build for Mercs/501st are long discontinued so I can’t find the exact ones used in the crls, I think these are a close match though?

It was surprisingly hard to find boots with the right tread in my size but I’m glad I found these ones! They’re pretty comfy too! :)

I’ve been busy spot putty filling and sanding my thigh plates, collar (the corner edges where I trimmed it, had to fill in a gap with Sintra) and cod plates.
I decided to make a new cod because it would have been difficult to size down the abs one. I cut the new ones out of 3mm Sintra and it just looked too thin so I had to double up on the Sintra to “make” 6mm. It’s looking good! Hope to have some progress pictures posted tonight!

New cod plate(s)! Looks a little wonky when on the ground but the outer pieces are the same size and general shape.

The pieces are made out of two 3mm layers of Sintra, CA glued together and spot putty to make the edges smooth. This is just a white layer of paint to make it easier to see any spots I missed sanding and to get an idea.

Thigh plates are finally done! 3mm Sintra all around; boxes were made from templates and then CA glued on and again spot putty and sanded until smooth. This is a very light layer of white spray paint because it’s getting late here and I ran out of time lol
Almost done with the collar plate! Just have a few spots to sand again. After that, I’m going to start on the rest of the leg armor! :)

I don’t think so... though they are snug in there and might rub eventually. I may put a thin layer of foam or something to help with that. This is how they look in the holsters (only did one side but you get the idea lol)

I lined my holsters with felt. Didn't want them getting scraped up. I don't know how much room you have in those, though.

Looks like it all fits perfectly! Would definately recommend some felt though (i was going to suggest some thin foam insulation, but felt would be better!)

So I got the buttons and darts glued onto the gauntlets this weekend! That’s the good news. The bad news is that I was informed that the gauntlets can’t have a visible hinge on the outside; can’t believe I missed that on the CRLs. Anyway, have to think of a way to fix this. Some friends have made some suggestions so I’m going to try those out before I start over on the gauntlets (really hoping to not have to do that, can always use them for something else if that’s the case...)

Any idea how you're going to attach those boot plates yet? I'm assuming you can't have any straps if the CRLs won't let you have gauntlet hinges.

I’m thinking Velcro for the lace part, and maybe just permanently glueing the toe and heel on. But maybe just Velcro all around. I walked around a bit in the one shoe and it wasn’t too bad so Velcro may be fine on it’s own.

Luckily I can slide my hand through the front hole (it’s a tight squeeze) so I’ll just have to bondo the hinge to be smooth. Yay for smol handz? :laugh:

Filled in the hinge with spot putty and sanded it down. I also glued the hinges from the inside so hopefully they won’t be going anywhere! I walked around my apartment with the one boot on with the stuffed taped, and it wasn’t as bad to walk as I thought lol.

I think I had the lace armor sitting a bit high in this, but I can fix that later on or trim the top if needed.

Alright so I’ve been working on my shin armor and I need some opinions... all references I can find show that the shin armor doesn’t extend over the calf. Obviously this is because of animation but I need to get that look too. Does it seem like this is okay? On the right track with maybe a trim needed? Scrap it all? Keep in mind that these are abs and can’t shrink and warp if heated.

So went to a build day with some local 501st and some fellow Mercs, got a lot accomplished.
I taped on my collar, shoulders and ab plates to my vest to see how it’s coming. I’m pretty pleased! Obviously the tape isn’t perfect but it’s pretty cool to see it coming together! I’m still unsure what to do with the chest plates so that’s why they’re missing. (Also evident in these pictures is my scoliosis lol)

My next small steps are to sew Velcro or magnets onto vest and drill out a hole in my helmet to attach the range finder.

Whew it’s been a minute since I posted anything. I lacked motivation for a bit but now I’m back to work!
Gauntlets! I’m painting the buttons currently and need to find a good silver paint for the darts and rockets/whatever they are lol. At the very end, I’ll do a light sanding and black wash but I’ll do that once all the armor is painted and ready to go.

Her weathering doesn’t look like it has a silver base so I went with a light grey base color and then painted the blue over it. Then, very carefully, sanded away the blue to achieve this look. I’m pretty happy with how it turned out!
Also started placing the armor on my lower half. Might need to do some minor shaping but overall, it’s getting there. I sewed the Velcro on last night for the thigh but it was getting late and I was tired and forgot to snap a picture of it. I’ll post more when the other side is done :)

I’ve noticed that recently too... i’ll see what can be done with these ones if anything (I may be able to round out the corners a bit, and if I can’t fix it, I’ll make some out of sintra or see if I can get some 3D printed to be the correct shape :)

I’m backkkkkkk!! That Clone Wars trailer has the hype train rolling at full charge! I got back to work today and I’m feeling good about my progress :)
I recently received some new chest plates from The Mandalorian Arsenal that fit me so much better! (Sorry I forgot to take pictures of them on me!) There’s nothing wrong with the imperial surplus kit but the chest plates were just way to big for me. I am a smol human after all lol.
Bo’s base paint doesn’t look metallic to me so I went with a very light grey as the base. I haven’t decided on which collar to go with yet and I need to finish some repairs to the bigger one (I dropped it and the bondo I applied previously chipped :( which is why it’s not painted). After the light grey base, I added a light-medium grey to the chest plates. I had smudge the base coat for the belly plate so I figured it would be a good opportunity to see how a different grey would look. I think it’s much too dark and so I sanded it down.
Everything is currently drying and I’ll start adding the blue to the collar and shoulders tomorrow as well as paint the correct grey to the belly plate.

I misplaced my chest diamond but I think i left at my friends house when I was painting. If they find it, great, if not I can easily make a new one out of sintra.
Gauntlets are finished (minus the blade, also lost that but a friend printed me a new one) but I forgot to take pictures of them.

I’ve been busy sewing Velcro onto my vest and I finally have a test fit to show! I think I need to move the belly plate up a tad and maybe the chest plates in a bit, but overall I’m pretty pleased with this progress! (Also my face looked real dumb so I covered with an emoji :laugh: lol)

I think your ab and chest plates look pretty good where they are. Moving the chest plates up (without trimming the collar) would put them too close to the collar based on the reference images, I feel. So personally, I think you're spot-on. :)

You might want to sand down the return edge on the collar plate a bit. The thickness there looks out of place next to the other plates.

The blue looks good, I think you found a nice match. The armor is pretty gritty/grimy and I think you found a good blue to sit under all that dirt ;)
I think your spacing looks pretty good right now, as well. You'll know better once belts & diamond are on but overall it looks like it's in the right places :)

Since my last post, ive gotten some more work done! My wig came in, I made a new belly plate, and have gotten started on my helmet paint amongst other things!

Test fitting - definitely work to be done here. Ab was just taped on so it’s a bit off in spacing. Chest Diamond is drying as I type this so I couldn’t add it for pictures here. Obviously the shirt wouldn’t overlap the cod plates; I just haven’t hemmed jet yet because I don’t have the belts yet (ordering soon from delta13!). The thigh plate shown will be remade. Shins were getting a little touch up work. I need to make the gloves still and I plan on reinforcing the vest back and front to give it a little more stability and rigidity. And... I forgot my shoes so my sperry’s were my stand in shoes!

I did a bit of work the last couple of days, it’s been a bit cold and rainy so painting has been difficult. I’ve painted the blue down the shin, repainted the heel plates, cut out the headband (no pictures to show unfortunately) and painted the range finder. All need to be weathered and black washed of course. Weathering will be happening soon!

I also received my jetpack! Bit of cleaning up to do and I’ll need to add bondo/something to strengthen it in some places as it’s a bit thin but it’s quite light which was a major concern of mine! I have a bad-ish back (stupid scoliosis) so Im glad that this isn’t too heavy. I’ve cleaned up the rockets a bit and jet propulsion thingys; they also need a bit of spot putty to fill in a couple of places.

The good thing about velcro attachments is you can easily adjust the placement of the armor. As is it looks good to my eye. We'll need to see how everything lines up with your boots and thigh plates but I think you're good on the velcro so far.

-have the wig trimmed a bit more (it’s a little too long when the helmet is on. That’s happening on 2/10)
-jet pack: do a little sanding and paint (probably going to do the sanding on Monday)
-make jetpack harness (I have a plan for this)
-back plate: some minor shaping and paint
-remake the thighs: just not happy with my current ones. (Right one is half done, need to cut new boxes)
-attach back plate and thighs
-make my gloves or find some in the right color
-black wash all plates/helmet
-hem shirt/vest (have to wait for the belts)

Got a bit of week done earlier this week! Thanks to Pk’hulz and Moru Pha, we were able to trim down my back plate to proper sizing! This picture is pre-trim on length. We trimmed it up on the shoulders and at the bottom.

Now that I have the belts, I was able to tell that i needed smaller cod plates. No biggie, I cut out some new ones last night. I’ve trimmed the nylon straps since we took these pictures and added a bit of foam to the inside of the back plate to help with comfort. Just need to finish painting the jetpack now :)
Thighs are nearly done, no progress on those. I plan on trimming a bit off of my belly plate and collar plate after discussing it with Miix. And hopefully Ruus can help me with the lights for the headband tomorrow! I’m so close to being done - my goal is March 9 for our AP.

Weathering is done! I have attached both thigh straps and did the Velcro for one thigh plate. Boots are at the cobbler getting the Velcro sewn on and will be ready for pick up tomorrow (technically today but I have a troop tonight).
I haven’t yet reattached the collar or belly plate yet due to running out of Velcro but that should be here by Friday so I can hopefully do all that Friday night. The black wash will take place on Saturday morning at our armor party.

I can wear the headband, wig and helmet all together but it’s a bit uncomfortable. I’m thinking that when I wear the wig and headband, I’ll likely just carry the helmet and put it on for pictures. For troops where we can’t have our helmets off, I’ll just wear the helmet (and get a balaclava) without wig and headband :)

I meant to state that the knees and shins look to be overlapping but I think it’s the angle of the pictures and locking of my knees. There is a bit of a gap between the plates! :)
My goals for tonight are to attach the left thigh plate, take in the shirt/vest a bit and cut/reinforce the harness holes in the back of the shirt/vest.
I got my boots back from the shoe repair/cobbler guy! Velcro for the heel and lace armor is attached; i added the Velcro to the armor and voila! All I need to do now is glue on the toe armor (I didn’t see a need to have Velcro added for that and it’s resting on the shoe here). Surprisingly, I can walk just fine with the boot armor on; it doesn’t impede any movement! I plan on doing the toe attaching and the black wash tomorrow at Mirdala and Ruus’ AP :)

I black washed all the plates today and that was really nerve-wracking but I did it! Lol
No pre-app pictures to show as of right now (my friend took them with her professional camera and setup so I’m waiting to receive them) but have a couple of teaser pictures! A couple of tweaks to make but I think I’m ready for pre-app!

I’ve done a couple of small tweaks (stronger magnets on back plate and jetpack to help keep it centered on my back as well as tailoring the shirt/vest a bit to reduce some bunchiness) so hopefully I’ll be in good shape for celebration. Doing a full test run at WonderCon tomorrow!

I think I’m going to remake the headband to see if I can get it to sit better on my head - it would periodically shift back (likely due to the wig cap underneath) so I’m gonna play around with that a bit. Also I plan on black washing the white of the helmet a bit more.
